Hi,

My geometry has two volumes next to each other i.e. they have one common
surface (see attached picture). If I try Geometry - create - volume
boolean op - union and select the two volumes, GiD tries to perform the
operation, but crashes.

Also, say I have a third volume enclosing the two volumes. I try to
substract one of the inner volumes from the outer one, it works. Now, if I
try to substract the other inner volume from the outer one, GiD crashes.

For this simple cases, where it's unneeded to find the intersection curves
bethween surfaces, It's unneeded to use the boolean volume operation tool:
they work very slow and can be unstable.
To create a single volume, in your case only need to create a new volume
selecting the boundary surfaces
(select all surfaces except the shared ones).
